Big thanks to Lambert who turned up at my house this morning, he was keen to see the old bolt out, sadly the supglue didn’t work, but there wasn’t much contact area and I think it might have been too cold to set correctly.

Trying to drill it in place was also unsuccessful, so in the end we took the hub off at the Allen bolts (it’s just possible to hammer an Allen key on) and it is now inside. I am having another go with superglue, this time with more contact area, fully cleaned and I will also compress the hub together with a clamp, if that doesn’t work, it’s going in the vertical drill/milling machine, all fully clamped in place, then I can attack the bolt head with a variety of bits/ milling tools, will let you know what works.

Unfortunately the superglue failed even after cleaning up the face.

I bolted the hub in to the drill/mill machine and the bolt and broken bit still refused to drill. In the end I ground the top of the bolt flat with a dremel bit and then drilled two holes on opposite sides. I then used a fork type bit in a socket wrench with pressure applied and the bolt turned out.

I might have found why I snapped a screwdriver bit in the bolt, a new bolt threads in a few turns then tightens up, I think it must be a poor tapped hole. I have a M4 tap and have run that down a couple of times, it’s getting better, so will run the tap in and out until it is smooth.

The tap didn’t feel right the further it went in, it started to tighten up so I tried it in one of the other good holes, it definitely wasn’t right. After looking it up, the T15 Torx bolts are an imperial size, apparently 10 UNC, 24 TPI, tap drill size 3.8mm. M4 is 35 TPI and tap drill 3.3mm, no wonder a 4mm tap didn’t feel right, good job I just ran it in by hand.

I have run one of the bolts in and out all 6 holes and all of them now feel good, so I will clean the holes out tomorrow, then check the bolts in each one with some fresh copper grease.

I am going mad with this, I just measured a bolt on a vernier, it measures 3.9mm diameter and has a pitch of 0.7mm, that makes it M4, but I actually think it is 8 UNC, the two aren’t much different, it explains why the M4 tap goes in so far without complaint.

I will have to find my thread pitch gauges tomorrow and a M4 and 8 UNC nut to be sure.
