The system like any needs occasional use or it becomes stiff.
When i bought mine i'm fairly certain 4wd had never been used! and the whole box was stiff and clunky.
I worked it every time i drove for the first few weeks, changing into 4wd at traffic lights etc and then changing back before pulling away. The system is now as it should be almost silent.
A slight clunk is nothing to worry about. Its a crude/agricultural type system... if you want a smooth 4wd change, buy a RR

I actually like the clunking, makes it feel more alive. My old motorcycle did a helluva clunk when putting in 1st, not 'clickyclicky' like the modern ones. It's manly, we like things that make noise, get over it
