What size pipe is it as standard? May chop out the cat and weld a new one in.

I am aware of some peeps with non-OSB (pre 2005) cats simply cutting them out altogether and still being OK for the emissions test on the MOT ....
You do need to confirm this though :unsure:

and anyway cats are pretty cheap for early Jimny's
i.e. less than £60 on ebay

I bought a cheap cat and it has only lasted 20,000 miles / 2 years before breaking up and making the exact noise you describe. Currently running with the guts knocked out of the cat but think I'm going to weld in the old (original, rusty) cat for the mot.
