The Gen4 (definitely helical, I've watched youtube disassembly videos) "sings" all the time, ( really loud with a transmission guard to reflect the noise back up- mine has sound deadening stuck to it to make it tolerable), most likely the spinning intermediate gears, I've not noticed more transfer noise in low, but I've never gone above walking pace in low either!
(Rather a backwards step using intermediate gears rather than epicyclic IMHO)
The Gen3 lever transfer is epicyclic, and pretty quiet in low.
If it suddenly breaks, go back to the last thing that you did before it broke and start looking there

Try taking the front prop off and driving in low. I thought the gears were helical like the diagram in the manual, they are constant mesh so I can't see them being that much louder on load than free.noise might be an issue if low range is straight cut gears - i'll need to look into that - thanks

My Gen3 whines like a rally car at higher speeds in low range. It's fun for a while, but might get miserable after a few miles.

You might consider finding a transfer box out of an auto they are 1.3:1 in high range which might be a better ratio?
