2006 VVT , electronic transfer box.... when changing from 1st to 2nd, and 2nd to 3rd, very noticeable clunk when taking up the drive, despite changing gear extra smoothly.
Changed the rear engine (gearbox) mounting, no difference
Changed t/box and rear diff oil, no difference. However, on removal of diff drain plug, large quantity of grey coloured filings attached to the magnet.
Holding rear drive shaft and intermediate drive shaft and turning against each other...tight as a drum!!
Where SHOULD I be looking , guys...I'm clearly missing something :sick:

Tested individually, there's what I imagine to be excessive free play in both.
Is there another way of locking out each one individually, so I might make a decision based on "process of elimination??

If it is just grey slime, no worries. If it is metal filings and bits of teeth, problems.
You have checked that the axle can't roll nose up/down because the two trailing arm bolts on each side have worn through/ovalled the holes/snapped the plates off/worn the rubbers out?
Diff flange doesn't move sideways/up & down?
With the handbrake on in neutral turn the propshaft, if there is more than 1/4 turn of free play in the propshaft the diff is worn.
Wheelnuts are tight? (seen it :ohmy: )
Exhaust pipe cant hit anything? if the engine moves, or if the axle moves?
If it suddenly breaks, go back to the last thing that you did before it broke and start looking there

Well that's taken me by surprise, facade !! If I measured the rotational slack using a protractor, it's no more than 5 degrees....and I thought that was a lot. From what you say, there is NO wear in my diff, just normal free play.
The grey slime on the drain plug resembled the very finest valve grinding paste, so again, I don't think the problem is there either.
So the obvious one is as you suggest....the radius arms/bushes/holes, etc.
Kirkynut seems to agree, so thank you both for that...will give it a look.
