If it suddenly breaks, go back to the last thing that you did before it broke and start looking there

Sounds like a right pain!
I'm thinking of getting a compressor at some point in the future for things like this.

Maybe the jimny relies on the power steering belt being tighter than the fan belt to keep the pulley together .
I have a compressor, and a windy gun that is rated at 235ftlb.
The problem is compounded by the tab washer being nigh on 2" diameter, and part of the head of the bolt, so there is a massive frictional surface to glue together with rust.
I suspcet mine is loctited, which may mean the old one came loose and damaged the crank, so the pulley will be loctited too . Oh joy!

I thought you had one; invaluable tool even when it comes to pumping up a biggish tyre or shifting stubborn gearbox drain plugs.. And spraying Waxoyl. And a grit blaster. And using an air wrench. Oh and of course an air impact wrench. Nearly forgot. spraying too.

Impact sockets help a great deal!

It is undone!
I unscrewed it with my manly fingers it was loose in the threads.
This is the new bolt
This is my car
This is what I did
I made 2 more cuts at 90 degrees above and below the bolt head.
And then it came out with my fingers, and the pulley just slipped off.
Unbelievable
Mind you day 1 I was trying to save a tenner on the bolt....

You did well . And what a stupid design. That is going to weld itself to the pulley with rust.

In Whaley's damper pulley thread I agreed with 11/60 www.bigjimny.com/forum?view=topic&catid=...&limitstart=0#161355 that as I can easily shear an M12 by hand (especially with a 4 foot bar ;) ) it had to be something other than the threads resisting my efforts.
Should have spent the extra £10 on a new bolt and got the slitting wheel out last Thursday.
Just had a nice warm and a spot of lunch, then I'm changing the oilseal and reassembling with new belts and everything
Should be restored to full function by teatime

I expect the heat generated by the grinder will have helped. At least you had access to the blasted thing - I would design motors for ease of maintenance if I ruled the world.

The bolts are standard ISO M8 (1.25 pitch).
